Toyota Stop Valve Protocol
This protocol governs the response to abnormalities in production, emphasizing immediate stopping, root cause analysis, and cultural support for the reporting employee.
When to Use
Use this protocol immediately upon detection of any of the following:
- A visual abnormality or defect on the production line
- A deviation from the defined standard
- A malfunction in equipment or process
Execution Steps
-
Immediate Action Upon discovering any abnormality, immediately stop the production line by pulling the 'stop valve'.
-
Containment Absolutely do not pass the defective item to the next process. Contain the issue at the source.
-
Root Cause Analysis Ask '5 Whys' to thoroughly investigate the true cause of the problem. Do not rely on surface-level explanations.
-
Resolution Do not restart the line until the root cause is identified and resolved. Ensure the fix prevents recurrence.
-
Leadership Response Leadership must NOT punish the employee who stopped the line. Instead, express gratitude (e.g., bowing and thanking the employee) for exposing the problem and protecting the company from larger failures.
-
Cultural Mindset View failure not as a negative, but as a 'precious learning opportunity' and a chance to improve the system.
Prerequisites
- A defined production process
- Leadership willing to support stops (this protocol fails in cultures where stopping production is a punishable offense)
